Have you tried working with foam? ;-)

It cuts well with a serrated bead knife

Yes I have. I've made just the kind of small windscreens
for headset mics. I typically make a "cylinder" shape piece
by cutting with a sharpened piece of tube (or pipe, or
some round object).

In a pinch, I've just carved out the desired shape with a
pair of scissors. Not beautiful, but just as functional as
any commercial product.

I've also made custom-carved cases with big blocks of
solid foam. I use an old "soldering gun" with a piece of
#14 AWG solid copper wire which I shape (when cold)
around the object (microphone or whatever). Then heat
it up and carve out a custom-shape depression in the
foam. This stuff is easy to do with household objects.
It's not rocket-surgery.

This vendor sells more different shapes, sizes and colors

Note that there are at least two types of small
headset-style products at the bottom of the page.

Now, what _I_ want is a company that makes a similar selection of headphone
foam covers.

For example, I have a bunch of old communications headsets which take
kidney-shaped and square earpads... can't find anything off the shelf
that fits. And I have Sony MDR V-4 sets, which use a pad that falls
apart after a short amount of time, which I'd like to replace with a
Sennheiser-style open foam pad.
